Flow Meter Installation Guide: Mechanical and Electrical Hookups Step by Step

What You Need Before You Start
Before you bolt anything to the pipe, gather the process data. You need the pipe size in DN, the media type, flow range in kg/h or m3/h, pressure in bar, and temperature in °C. For electromagnetic flow meters you also need conductivity in µS/cm. Most municipal water sits between 200 and 800 µS/cm. If you have demineralized water below 20 µS/cm, a Coriolis or ultrasonic meter is a better fit. For oval gear meters on fuels or oils, have the viscosity in cP ready. A paint manufacturer in Indonesia learned this the hard way. We had to request viscosity data twice because the first quote was based on water. The meter would have been cleared wrong.
Check the pipe condition before installation. Look for internal scale, weld slag, or loose liners. These defects create flow profile disturbances. A clean pipe is especially important for insertion thermal mass meters and ultrasonic clamp on meters.
Mechanical Hookups for Each Flow Meter Type
Different meter types need different mechanical setups. Most engineers skip this part and then wonder why the reading drifts.
For electromagnetic flow meters, install the sensor where the pipe stays full at all times. A vertical pipe with upward flow is a good location. Provide at least 5 diameters of straight pipe upstream and 3 diameters downstream. Use grounding rings or grounding electrodes when the pipe is plastic or lined. Without a good media ground, the meter will read unstable. Avoid installing the sensor at the highest point of the pipe or directly after a pump discharge where gas bubbles can collect.
Vortex flow meters are more sensitive to flow profile. You need 15 diameters upstream and 5 diameters downstream after any elbow, valve, or reducer. Vibration is another killer. If the pipe vibrates more than 1 g because of a nearby pump, use a Coriolis meter or install vibration isolators. We have seen a wastewater plant in Vietnam where a vortex meter read 8 percent high until the pipe support was fixed.
Coriolis mass flow meters do not need straight pipe runs. That is one reason they work well in tight skids. But they need pipe supports on both sides. Never use the meter body as a pipe support. Electrical Hookups That Prevent Field Failures
Power wiring matters more than most people think. Use a clean 24 V DC supply with a tolerance of plus or minus 10 percent. Do not share the same supply with motor starters or variable frequency drives. A noisy supply can cause the 4-20 mA output to fluctuate. If the site has VFD noise, install a signal isolator or a separate power supply.
For 4-20 mA HART signals, use a shielded twisted pair cable. A good choice is 18 AWG or thicker. Ground the shield at the control panel side only. Do not ground both ends. A desalination plant in Oman had a 0.5 mA offset because the shield was grounded in the field junction box and the PLC panel. Cutting one ground fixed the offset the same day.
Pulse outputs from oval gear or turbine meters need special care. Use a pull up resistor to the 24 V DC rail if the PLC input does not have one built in. Keep the pulse cable away from high voltage power cables. For RS485 Modbus connections, wire the devices in a daisy chain. Add a 120 ohm termination resistor at the last device.
